Smarter Conveying: Advancing Performance with Intelligent Monitoring

By on July 2, 2026

In today’s bulk material handling environments, conveyor systems are no longer just mechanical assets, they are critical data sources.

As operations push for improved uptime, reduced maintenance costs, and safer working conditions, the role of intelligent monitoring continues to expand.

Digital solutions are reshaping how maintenance teams interact with their equipment, shifting from reactive maintenance to proactive, data-driven decision-making. At the forefront of this shift is Flexco Elevate Belt Conveyor Intelligence, enabling real-time visibility into conveyor health and performance.

Traditional conveyor maintenance relies heavily on scheduled inspections and manual checks. While effective to a point, these approaches can leave gaps, particularly in identifying early-stage faults that may escalate into unplanned downtime or catastrophic failure.

By integrating smart devices and condition monitoring systems, operators can achieve continuous visibility across critical conveyor components. This improves maintenance planning, optimises resource allocation, and reduces the likelihood of unexpected failures.

Belt Cleaner Monitoring with the i3 Device

Acting as an early warning system for belt cleaner performance, the Flexco Elevate i3 Device provides a practical, real-time monitoring solution for maintaining cleaning efficiency.

Once installed on the cleaner, the i3 device transmits data via cellular or Wi-Fi to the Elevate dashboard, where maintenance teams can monitor blade wear, cleaner engagement, and performance trends. Automated alerts highlight anomalies, allowing teams to respond before cleaning efficiency deteriorates to the point of carryback or system contamination.

Rather than replacing routine inspections, the i3 device complements existing maintenance practices by introducing continuous condition monitoring. This enables faster fault identification and supports more informed, condition-based maintenance decisions.

Protecting Conveyor Belts Through Advanced Detection

Conveyor belt damage remains one of the most significant risks in bulk handling operations. These events often result in extended downtime, high repair costs, and increased safety exposure.

Following the acquisition of SHG Conveyor Control GmbH, Flexco has expanded its digital offering to include advanced belt monitoring through the Flexco Elevate Belt Rip Detection System.

This system applies AI-driven analysis to motor current signatures and drive behaviour, enabling the detection of belt anomalies without the need for additional sensors, cameras, or structural modifications. By continuously analysing operating data, the system can identify patterns associated with belt damage, abnormal loading conditions, and drive inefficiencies.

In the event of a detected anomaly, the system can trigger immediate alerts, or initiate a controlled shutdown, minimising belt damage and preventing escalation into major failures.

Beyond rip detection, the system also provides insights into material flow behaviour, drive motor condition, and energy consumption, offering a broader understanding of conveyor performance.

From Monitoring to Measurable Outcomes

Collecting data is only part of the solution, the value lies in converting that data into actionable insights.

Flexco Elevate consolidates inputs from connected devices into a centralised platform, providing a clear and accessible overview of conveyor condition. Through real-time alerts, trend analysis, and performance tracking, maintenance teams can prioritise interventions based on actual equipment condition rather than fixed schedules.

This transition toward condition-based maintenance reduces unnecessary maintenance activity, improves asset reliability, and extends the service life of key conveyor components.

As bulk handling operations continue to scale in complexity and throughput, the demand for intelligent, connected systems will only increase. Conveyor monitoring is no longer a supplementary tool it is becoming an integral component of modern maintenance strategies.

Solutions such as Flexco Elevate are helping operations move beyond traditional maintenance limitations, transforming conveyors into monitored, data-driven assets that actively contribute to operational performance.

By combining continuous monitoring with predictive insights, conveyor intelligence is enabling safer, more efficient, and more reliable operations across the mining and bulk handling industries.
